Airplane Wheelchair - DIY Personal Portable Aisle Chair (PVC)
Why Design and Build an Airplane Wheelchair - Personal Portable Aisle Chair?
Did you know that mobility-challenged airline passengers are usually unable to use the airplane lavatory during flights?
We did not. A mobility-challenged friend recently told us about the hardship. Many mobility-challenged airline travelers arrange short-duration-multi-stop flights and restrict pre-flight and during travel fluid intake to be able to "hold it" between airport-located lavatories. I have been told that severe dehydration sometimes results from such airline travel. Wheelchair Travel discusses some of these air travel issues at Wheelchair Accessible Lavatories.
To use the airplane lavatory, a mobility-challenged passenger needs a wheelchair which can move in the small airplane aisle (often 15" wide) to the lavatory door, can be maneuvered into and within any airplane lavatory, and allows the passenger to transfer to-and-from the airplane seat as well as to-and-from the airplane toilet. Such a wheelchair is not always available in-flight for a mobility-challenged passenger.
Airlines usually use an airplane aisle wheelchair (often called an aisle chair) to move mobility-challenged passengers on and off the airplane. However, that aisle chair is often left at the airport and is not available in-flight. Many aisle chairs do not seem to fit a standard airplane lavatory. When an aisle chair is on-board, it is under the control of the crew and not the passenger.
We were horrified by this situation and decided to design and build a DIY airplane wheelchair - a personal portable aisle chair - with relatively inexpensive materials which can be found in most any hardware store, tools which even a beginner builder can successfully use, and which can be built/assembled in a residential space (e.g., a living room, a balcony).

The development philosophy behind the project is that a device is needed which can be used in the aircraft aisle, used to access the lavatory, and can be stored in the cabin of the aircraft. The best design is one which is easily portable and completely under the passenger’s control – no need for the cabin crew. The assumption is that the passenger requiring the wheelchair is accompanied by a traveling companion on the plane - a traveling companion who can push the wheelchair in the airplane aisle to and from the lavatory and then into the lavatory. Additionally,
----- The wheelchair device must be one which can be dissembled and placed in a luggage bag which can be stored either in an airplane overhead bin or a combination of the overhead bin and under the airplane seat.
----- The wheelchair device must be one which can be easily and quickly taken from the overhead and under the seat and assembled for use by the traveling companion while in flight and then disassembled and replaced in the overhead and under the seat by the traveling companion while in flight.
----- The wheelchair device must be one that a traveling companion can easily move in the airplane aisle and into the lavatory.
General Description of the Finished Airplane Wheelchair - DIY Personal Portable Aisle Chair (PVC)
The overall look of the airplane wheelchair device is “craftsman” – decidedly non-medicinal. There are two major components of the wheelchair - a base and a chair.
The chair is made from PVC and has two seatbelts. The chair seat and back rest are in a weave pattern made from polypropylene rope. The PVC used in the project is rated at 581 pounds and is painted a hunter green.
The base is made from red oak and has a detachable footrest. The footrest is fully detachable – it slides out. The purpose of the footrest is to provide a place for a person’s feet when the device is being pushed (the footrest is also a tipping prevention when being pushed). The device can also be pulled with or without the footrest being used.
Caster wheels on the bottom of the base allow movement left/right and back/forth and each wheel has an independent push-down braking mechanism. The wheels are rated at 1800 pounds; full ball bearing, very smooth.
When the footrest is removed, the wheelchair device has a square 14" footprint designed to make the device maneuverable in any direction in an airplane lavatory. The back of the device is removable making the transfer from the device to a seat or to a toilet possible from any direction.
The completed wheelchair device in the carrying bags weighs less than 30 pounds. The Base is 14 inches square so the footprint of the wheelchair with the footrest detached is 14 inches square. With the footrest attached, the footprint is 21 inches by 14 inches. the distance from the floor to the top of the seat is 17 inches (6 inch wheels, 2.25 inches of wood and 8.75 inches of PVC. This matches the specs for airline seats and toilets.

Assemble the Base
Step 1a. Sand the Wood
Sand the cut end of each piece of wood with sandpaper to improve the look of the end and remove splinters.
Step 1b. Drill the Holes for the Wheel Bolts
- Take two (2) 14-inch pieces of 1X4 Red Oak and four (4) of the Caster Wheels.
- Place a wheel in the corner of each 14-inch piece of 1X4 Red Oak. The base of the wheel has four holes for bolts. Mark the bolt hole position on the wood (e.g., with a pencil).
- Use the Power Drill and a 5/16 Bit to drill four holes in the wood (one hole at each mark). Check to see if a 5/16 Hex Bolt fits in the hole. If not, adjust the hole with the Power Drill and 5/16 Bit. You want the hole to be large enough for the 5/16 Hex Bolt, but not much bigger than the Bolt.
- Put the wheels aside.
Step 1c. Glue the H-Base Frame
- Take the two (2) 14-inch pieces of 1X4 Red Oak with the drilled holes (each piece has eight holes - four in each corner) and arrange them as the vertical sections of an H.
- Place another 14-inch piece 1X4 Red Oak and position it as the horizontal part of the H. The horizontal part is in the middle of each vertical part. Because the horizontal part is 3.5 inches, there should be 5.25 inches on each side when positioned in the middle of the vertical (5.25 + 3.5 + 5.25 = 14).
- Glue the H together - glue the horizontal part to the two vertical parts with Gorilla Glue. Use a C-clamp to hold the pieces together while the glue dries. If you have two C-clamps, you can glue both ends of the horizontal bar at the same time.
Step 1d. Glue the Added Strength and Stabilizing Wood to the H-Base Frame
- Take four (4) 3.5-inch pieces of 1X2 Red Oak and glue one in the middle of each of the four sets of drilled bolt holes using Gorilla Glue - on the same side as the horizontal part of the H. These add strength and stabilization to the Base.
- Use a C-clamp to hold the pieces together while the glue dries. If you have four C-clamps, you can glue all four pieces to the H-Base Frame at the same time.
Step 1e. Bolt the Wheels to the H-Base Frame
- Bolt each wheel to the H-Base Frame on the side opposite the side with the 3.5-inch pieces and the horizontal part of the H. The nut for each bolt is on the same side as the 3.5-inch pieces and the horizontal part of the H.
- Place a 5/16 Flat Washer on a 1 Inch 5/16 Hex Bolt, insert the 5/16 Hex Bolt through the wheel base plate and through the 14-inch piece of wood, place another 5/16 Flat Washer on the Hex Bolt, and screw on a 5/16 Hex Nut.
- Tighten each bolt-nut combination as much as possible using a pair of pliers and a wrench. Place Loctite Threadlocker on the exposed threads of the Hex Bolt.
Step 1f. Glue and Bolt the Chair Base to the H-Base Frame
- Take two (2) 14-inch pieces of 1X4 Red Oak and glue them to the 3.5-inch pieces and the horizontal part of the H - in parallel above the vertical part of the H - using Gorilla Glue.
- Use a C-clamp to hold the pieces together while the glue dries. If you have two C-clamps, you can glue both sides of the Chair Base to the H-Base Frame at the same time. Three C-clamps on each side are even better, but not necessary.
- When the glue is dry, drill two 5/16 holes through the H-Base Frame and the newly added Chair Base. These holes should be on each side of the H-Base Frame on a diagonal on the far side of both the Chair Base wood and the horizontal H wood.
- Check to see if a 5/16 Hex Bolt fits in each hole. If not, adjust the hole with the Power Drill and 5/16 Bit. You want the hole to be large enough for the 5/16 Hex Bolt, but not much bigger than the Bolt.
- Place a 5/16 Flat Washer on a 2 1/2 Inch Hex Bolt, insert the 5/16 Bolt through the H-Base Frame and through the Chair Base, place another 5/16 Washer on the Bolt, and screw on a 5/16 Hex Nut.
- Tighten each bolt-nut combination as much as possible using a pair of pliers and a wrench. Place Loctite Threadlocker on the exposed threads of the Hex Bolt.
Step 1g. Insert Dowels for Added Strength and Charm
- Use the Power Drill and a 1/4 Bit to drill four holes in the Base - two each as the intersection of the Chair Base and the H-Base Frame somewhat opposite of the 2 1/2 Inch Hex Bolts just installed. Drill a hole completely through the Base.
- Take a 2.25-inch piece of 1/4 Inch Raw Wood Round Dowel and glue it into each hole using Gorilla Glue. These dowels add strength and charm to the Base.
Step 1h. Attach Chair Docking Pieces to the Base
- The Chair "docks with" the Base via four 1 Inch PVC Table Cap with Screw Tabs - Furniture Grade. Glue (using Gorilla Glue) one PVC Table Cap in each outside corner of the Chair Base with one Screw Tab in the corner of the 14-inch 1x4 Red Oak.
- Use the #10 1/2 Inch Wood Screws to hold the cap in place while the glue is drying - do not remove them after the glue is dried.
Assemble the Detachable Footrest
Step 2a. Stain the Square Wood Dowel Pieces
Take two (2) 18-inch pieces and four (4) 3.5 inch pieces of 3/4 Inch x 3/4 Inch Square Wood Dowel and stain them on all sides with the Dark Walnut Wood Stain.
Step 2b. Drill the Holes for the Wheel Bolts
- Take one (1) 14-inch piece of 1X4 Red Oak and two (2) of the Caster Wheels.
- Place a wheel in the corner of the 14-inch piece of 1X4 Red Oak. The base of the wheel has four holes for bolts. Mark the bolt hole position on the wood (e.g., with a pencil).
- Use the Power Drill and a 5/16 Bit to drill four holes in the wood (one hole at each mark). Check to see if a 5/16 Hex Bolt fits in the hole. If not, adjust the hole with the Power Drill and 5/16 Bit. You want the hole to be large enough for the 5/16 Hex Bolt, but not much bigger than the Bolt.
Step 2c. Bolt the Wheels to the Detachable Footrest Bottom
- Bolt each wheel to the 14-inch piece of 1X4 Red Oak. The nut for each bolt is on the top - on the side opposite the wheel.
- Place a 5/16 Flat Washer on a 1 Inch 5/16 Hex Bolt, insert the 5/16 Hex Bolt through the wheel base plate and through the 14-inch piece of wood, place another 5/16 Flat Washer on the Hex Bolt, and screw on a 5/16 Hex Nut.
- Tighten each bolt-nut combination as much as possible using a pair of pliers and a wrench. Place Loctite Place Loctite Threadlocker on the exposed threads of the Hex Bolt.
Step 2d. Glue the Square Wood Dowel Pieces to the Footrest Bottom
- Take two (2) of the 3.5-inch pieces of walnut-stained Square Wood Dowel and glue one in the middle of each of the two sets of drilled bolt holes using Gorilla Glue.
- Use a C-clamp to hold the pieces together while the glue dries. If you have two C-clamps, you can glue both pieces to the top of the Footrest Bottom at the same time.
- Take the two (2) 18-inch pieces of walnut-stained Square Wood Dowel and glue them (using Gorilla Glue) parallel to each other 3.5 inches apart in the middle of the Footrest. The Footrest is 14 inches long, each square dowel is 3/4 in width so there should be 4.5 inches between the outside of the dowel and the edge of the 14-inch piece of wood (4.5 inches + 3/4 inches + 3.5 inches + 3/4 inches + 4.5 inches = 14 inches).
- Use a C-clamp to hold the pieces together while the glue dries. If you have two C-clamps, you can glue both pieces to the top of the Footrest Bottom at the same time.
- Take two (2) remaining 3.5-inch pieces of walnut-stained Square Wood Dowel and glue (using Gorilla Glue) one next to each of the 18-inch Square Wood Dowel pieces in the 3.5 inch space.
- Use a C-clamp to hold the pieces together while the glue dries. If you have two C-clamps, you can glue both pieces to the Footrest Bottom at the same time.
Step 2e. Glue the Footrest Top to the Square Wood Dowel Pieces
- Take the remaining14-inch piece of 1X4 Red Oak and glue it (using Gorilla Glue) to the Square Wood Dowel Pieces on the Footrest Bottom.
- Use a C-clamp to hold the pieces together while the glue dries. If you have two C-clamps, use both.
Step 2f. Insert Dowels for Added Strength and Charm
- Use the Power Drill and a 1/4 Bit to drill four holes in the Footrest - one hole over each of the two Square Wood Dowels at each end of the Red Oak over the wheels and one hole over each 18-inch Square Wood Dowel. The hole goes through the Footrest Top, the Square Dowel, and the Footrest bottom.
- Take a 2.25 Inch piece of 1/4 Inch Raw Wood Round Dowel and glue it into each hole using Gorilla Glue. Once the glue has dried, stain the top of each dowel with the Dark Walnut Wood Stain. These dowels add strength and charm to the Footrest.
Step 2g. Attach the Footrest to the Base
Attach (slide) the footrest into the base and separate the base from the footrest with the 6 Inch Piece of 1X4 Red Oak. Without the footrest the footprint of the base is 14 inches square. With the footrest attached, the footprint is 21 inches by 14 inches.
Assemble the Chair
Step 3a. Assemble the Chair Sides
- Take two (2) 1 Inch PVC S x S x S Tees - Schedule 40, two (2) 3 Inch Pieces of PVC Pipe - Schedule 40, two (2) 4 Inch Pieces of Schedule 40 PVC Pipe, and one (1) 13 inch Schedule 40 PVC Pipe
- Insert one (1) 3-inch piece of PVC pipe into the vertical bottom of each 1 Inch PVC S x S x S Tee.
- Insert (1) 4-inch piece of PVC Pipe into the vertical top of each Tee.
- Connect these two "Tee Assemblies" to each other using the 13-inch Schedule 40 PVC Pipe. The completed assembly should be two (2) H-forms with the "Tee Assemblies" forming the vertical parts of the H and the 13-inch PVC Pipe forms the horizontal part of the H. This completes the dry fit of each chair side.
- Insert each dry fit assembly into the "docking station" (the 1 Inch PVC Table Cap with Screw Tabs) on the base to ensure that each assembly is the correct size. Make minor adjustments as necessary.
- Then glue each "H" together using the PVC Primer and PVC Cement. You can insert each chair side into the docking station while the PVC cement is drying to ensure fit to the docking stations. Do not glue the chair sides to the docking stations.
Step 3b. Assemble the Chair Seat
- Take two (2) 1 Inch PVC 4-Way Tees - Furniture Grade, two (2) 1 Inch PVC Side Outlet 90-Degree Socket Elbow - Schedule 40, and four (4) 13-inch pieces of Schedule 40 PVC Pipe.
- Attach the two (2) Socket Elbows together with a 13-inch PVC Pipe.
- Attach the two (2) 4-Way Tees together with a 13-inch PVC Pipe.
- Attach each Socket Elbow to a 4-Way Tee with a 13-inch PVC Pipe. You should now have a square with the 13-inch PVC forming the sides of the square.
- Insert the complete chair sides into the "docking station" on the Base. Dry fit the chair seat to the sides with the 4-Way Tees at the back. Make minor adjustments as necessary.
- Then glue the chair seat components together using the PVC Primer and PVC Cement. You can insert the chair seat into the chair sides placed on docking station while the PVC cement is drying to ensure proper fit. Do not glue the chair seat to the chair sides.
Step 3c. Assemble the Chair Back
- Take four (4) 1 Inch PVC S x S x S Tees - Schedule 40, four (4) 13-inch Schedule 40 PVC Pipe and two (2) 3 Inch Schedule 40 PVC Pipe Pieces.
- Attach the Tees together using the 13-inch PVC Pipe. You now have a square with the sides made of the 13-inch PVC Pipe and the corners made of the Tees.
- Insert one 3-inch piece of PVC Pipe into the vertical bottom of the Tees on each side of the bottom of the chair back.
- Insert the completed chair sides into the "docking station" on the Base. Insert the completed chair seat onto the sides. Dry fit the back to the chair seat. Make minor adjustments as necessary.
- Then glue the chair back components together using the PVC Primer and PVC Cement. You can insert the chair back into the chair seat while the PVC cement is drying to ensure proper fit. Do not glue the chair back to the chair seat.
- While the back seat is in place on the wheelchair, create the handles. Take four (4) 1 Inch Pieces of 1 Inch Schedule 40 PVC Pipe, two (2) 1 Inch PVC 90-Degree Elbows - Schedule 40, and two (2) 1 Inch PVC Socket Caps - Schedule 40.
- Insert the 1-inch pieces of PVC Pipe into each end of each Elbow.
- Attach a Socket Cap to the end of each Elbow via the 1-inch piece of PVC Pipe. Dry fit this handle assembly into the back seat. Make minor adjustments as necessary.
- Then glue the handle assembly together and to the back seat using the PVC Primer and PVC Cement.
Step 4. Finishing Up
Step 4a. Paint the Chair and Polyurethane the Base
- Take the Green Spray Paint and spray paint the Chair. Remove the Chair from the Base when you paint, but keep it assembled so paint does not get on the interlocking pieces.
- If you do not have a good space to spray paint (we set up a "garbage bag enclosure" and painted the chair in that on our balcony), you can use paint applied with a brush.
- WARNING: After painting the chair, we thought it would be a good idea to spray a clear coat over the green spray paint. DO NOT DO THIS. The green paint dissolved and cracked when we applied the clear coat. We then searched the internet and found that some - but not all - people report such an occurrence. It may not happen to you, but we spent hours sanding and then repainting the PVC.
- Take the Wood Polyurethane and Applicator Brush and/or Cloth and polyurethane the Base. You can polyurethane the wood in the base when it is in pieces before the assembly. However, make sure you do not polyurethane the places you will glue. The glue sticks better to raw wood.
Step 4b. Weave the Chair Seat and Back "Cushions"
Take the 3/8 Inch Polypropylene Rope and weave a cushion for the chair seat and a cushion for the back. You can use any weave pattern you want, just make sure it is strong enough to support a person sitting on the cushion. We used an over-and-under fairly tight weave pattern.
Step 4c. Create and Install the Seatbelts
- Take the 2 Inch Heavyweight Polypropylene Webbing Seatbelt and the 2 Inch Wide Adjustable Quick Side Release Buckles. Create two 5-foot seatbelts by attaching the buckle to the ends of a 5-foot piece of webbing.
- Install (keep the seatbelts in place) by winding them through the cushion weave at the bottom of the chair cushion and the back of the back cushion.
Step 4d. Pack Up the Wheelchair for Travel
You can use any carrying bag you choose. We chose to use two (2) 55-liter 24” x 12” x 11.5" duffle bags. We placed the Base and Footrest in one bag and the chair in another. Each should fit in an airplane overhead bin.
Appendix A: More Information About Each Supply Item
Red Oak Lumber: 1X4 Red Oak - Seven 14 Inch Pieces, One 6 Inch Piece (total: 104 inches) and 1X2 Red Oak - Four 3.5 Inch Pieces (total: 14 inches) and Miter Box and Saw
Note: 1X4 lumber is really 0.75 inches by 3.50 inches and 1X4 lumber is really 0.75 inches by 1.50 inches. This lumber can be purchased at almost any store selling lumber. For example, Home Depot 1X4 Red Oak and Home Depot 1X2 Red Oak. This lumber is often sold by the foot - you can buy only what you need. And some places, like Home Depot, may cut the wood for you - with certain restrictions (e.g., will not cut a piece shorter than 12 inches). If you are cutting the wood yourself, a Miter Box and Saw are helpful (although you can use any saw you have). The Miter Box and Saw can be purchased at almost any hardware store. Home Depot, for example Stanley 14.5 in. Deluxe Clamping Miter Box with 14 in. Saw.
Wood Dowels: 1/4 Inch Raw Wood Round Dowel - Eight 2.25 Inch Pieces (total: 18 inches) and 3/4 Inch x 3/4 Inch Square Wood Dowel - Two 18 Inch Pieces and Four 3.5 Inch Pieces (total: 50 inches)
These dowels can be purchased at almost any hardware store or garden store. For example, for the round dowel, Home Depot 1/4 in. x 48 in. Raw Wood Round Dowel. Only eight 2.25 inch pieces are used on this project (total: 18 inches), but the dowel is usually sold in only one length. For example, for the square dowel, Home Depot 3/4 in. x 3/4 in. x 36 in. Basswood Square Dowel. Two 18 inch pieces and four 3.5 inch pieces are used on this project (total: 50 inches), but the dowel is usually sold in only one length. To cut the wood, you can use any saw you have or the Miter Box and Saw. A knife also works as well with the 1/4/ Inch Raw Wood Round Dowel.

Caster Wheels with Brakes (total: 6)
Caster wheels can be purchased from a number of vendors. The ones used in this project were purchased from the Abslimus store via Amazon and are 4 inch Heavy Duty Casters, Lockable Bearing Caster Wheels with Brake, Swivel Casters for Furniture and Workbench, Set of 4, Load 1800lbs (Free screws and a spanner). The ones purchased for this project are now listed as Currently Unavailable (8/9/21) on Amazon, but they may be available from another vendor.
Original Gorilla Glue, Loctite Threadlocker, Dark Walnut Wood Stain, Wood Polyurethane, Applicator Brush and/or Cloth, Sandpaper, Power Drill with 1/4 Inch Bit and a 5/16 Inch Bit, and 3 Inch C-Clamp
These items can be purchased at almost any hardware store.
